CFD and predictive modeling of temperature and calcination in a rotary lime kiln • Potential for steadier kiln operation, TAPPI Journal October 2024

ABSTRACT: Rotary lime kilns are used in the pulp and paper industry to calcine lime mud to lime. Lime kiln models provide a means to understand the complex phenomena occurring within the kiln to aid in problem-solving during operation. A two-dimensional (2D) computational fluid dynamics (CFD) and one-dimensional (1D) bed model was previously developed for steady-state and transient analysis. This study explores data extracted from the model over a longer time period. The simulated outlet gas and shell temperature are compared to measured data for validation. The capability of using the model to estimate the production rate, accounting for the residence time within the kiln, is discussed. The maximum refractory wall temperature is analyzed during operation. Fluctuations in the calcination location are compared to outer shell heat-map data to correlate the calcination location and ring formation and growth. The model results to date indicate that fluctuations in the calcination zone may contribute to problematic ring growth, though a direct correlation has yet to be established. Additionally, a method for steadier kiln control is introduced and discussed. A machine learning model is also developed to predict the calcination start location from industrial data and is compared to the CFD model for validation. This model can generate results quickly and without the need for knowledge in CFD software and theory. Good agreement is found between the CFD and machine learning model during operation, with a mean absolute error (MAE) of 0.46 m, a mean absolute percentage error (MAPE) of 0.92%, and a root mean square error (RMSE) of 1.17 m.

Model development for real oxygen delignification processes, TAPPI Journal October 2024

ABSTRACT: Previous extensive work has been done on modeling the oxygen delignification process, based on how the basic parameters, i.e., temperature, kappa number, concentration of alkali, and concentration of oxygen, affect the delignification rate. However, these models are not used extensively to evaluate the performance of real processes, primarily because they have not been able to properly consider all the essential issues affecting delignification in practice. Such issues include the mass transfer and consumption of oxygen, which defines the concentration of dissolved oxygen in the process, and the effect of that concentration on the delignification rate. In this paper, a new way to model the oxygen delignification process is used in which these parameters, among other smaller matters, are taken into account. The basic model and its parameters were defined by the information obtained from the literature, delignification made in the laboratory tests, and mill processes and mill tests. An essential aspect of these studies was the information obtained from the oxygen concentration measured in the residual gas obtained from the top of the reactor. With the aid of this measurement, it was possible to define more accurately the consumption of oxygen and partial pressure of oxygen that define the concentration of dissolved oxygen in the reactor. Using mill experiments, a model was formed that predicts the operation of the oxygen delignification process. The model was used to show how much the process could be improved by optimizing the charge of the oxygen. The mill experiments also confirmed that mass transfer of oxygen is modeled correctly enough, except when the charge of oxygen is very low and/or the mixing is not efficient enough. In that case, there is variation in the concentration of oxygen in the process that should be taken into account in the modeling.

Numerical analysis of the impact of rotor and screen hole plate design on the performance of a vertical pulper, TAPPI Journal April 2025

ABSTRACT: The dissolving of mechanical pulp is one of the most important process steps in stock preparation, since pulping occurs at the very beginning of the papermaking process. Efficient mixing of the pulp in a short amount of time is essential to achieve high furnish volume flow rates. The design of the rotor, as well as the pulper vat and inserts, significantly affects the overall performance of the pulper, such as mixing efficiency and power demand. Using advanced numerical methods such as computational fluid dynamics (CFD) can accelerate the development process. The CFD simulations allow for detailed analysis of flow phenomena, making it possible to study a real-size machine numerically. This approach is particularly advantageous because it can reduce the need for timeconsuming and costly experiments associated with scaling up test rigs. In this study, we compared two different rotor designs utilized in a vertical pulper and evaluated the numerical results with experimental data. Rotor A is designed for low turbulence and low power demand, while rotor B is designed for high turbulence with high power demand. The CFD results showed good agreement with the experimental measurements. We investigated how the rotor design influences the free fluid surface and the mixing efficiency. Our study also highlights the differences in results depending on whether water or furnish is simulated, which exhibit Newtonian or, respectively, non-Newtonian fluid behavior. Additionally, a detailed numerical investigation of various screen hole plate designs revealed that the newly developed hole design significantly reduces pressure loss compared to a standard drilled hole. This outcome was consistent for both types of fluids investigated: water and furnish.

Optimization of energy efficiency and condensate production in evaporation plants for a modern softwood pulp mill, TAPPI Journal April 2026

ABSTRACT: To meet the need to further improve thermal efficiency and environmental performance of kraft pulp mills, new systems and techniques have been developed within the evaporation plant. This paper describes these novel approaches and how they were implemented in a project completed in 2018 for a new evaporator and condensate treatment system supplied by Valmet at the SCA Östrand market pulp mill in Sweden. This project was part of a stepwise upgrade of the complete mill to increase the production capacity of the mill from 430,000 to 900,000 air-dried metric tons/year (ADt/y). As part of this upgrade, the mill had the objectives to increase the energy efficiency of the pulp mill and to minimize the air emissions as much as possible, the effluent volume, and the water usage in the mill. The mill also wanted to have the disposal of the biosludge in the black liquor, and the production of tall oil from black liquor soap, liquid methanol, and turpentine. This required that the new evaporation and condensate treatment system be very closely integrated into the other process departments of the mill, including integration of the hot weak black liquor flash vapor from the digester directly into the evaporator train and the production of multiple streams of clean evaporation plant condensate at the correct temperature for the bleach plant. Heat and mass balance calculation values, which were found to do very well in predicting the effect on actual mill operation, are also presented in this paper.

Towards closed water systems in chemical pulp mills: Evaporation of acidic filtrate from ECF bleaching with high chloride content, TAPPI Journal January 2026

ABSTRACT: In modern bioproducts mills utilizing elemental chlorine-free (ECF) bleaching, the bleaching process is the primary effluent source. The pulp bleaching typically generates 10 m³/a.d. metric ton of acidic filtrate. Despite extensive studies on recycling methods, the acidic filtrate is still typically directed to wastewater treatment plants due to the challenges created by its volume and chloride content. Recently, the volume of acidic filtrate has significantly decreased to 5 m³/a.d. metric ton, reducing the capacity required for the recycling process closer to a feasible level. In this study, we investigated recycling of acidic filtrate by evaporation from the D0 stage of a D0-Eop-D1 bleaching sequence. In the mill, hydrochloric acid (HCl) was used for pH control instead of sulfuric acid (H2SO4) due to better control of precipitation. This arrangement substantially changes the composition of the acidic filtrate, increasing the chloride (Cl-) and decreasing the sulfate (SO4 2-) ionic content. For the above reasons, it is necessary to study the effect of evaporation on the quality of the resulting condensate and concentrate. The results provide new information on how to close water loops in a modern bioproducts mill with higher Cl- content as one option. The results show that the evaporation of the high-chlorine D0 filtrate produces a pure condensate with methanol as the main component. Only small amounts of Cl- were observed in the condensate. The majority of chlorine (Cl) compounds remains as dissolved compounds in the evaporated concentrate when the dry solids content of the concentrate is ~10%. The Cl compounds in the concentrate can be converted to sodium chloride (NaCl) by incineration.

Non-process elements in the recovery cycle of six Finnish kraft pulp mills, TAPPI Journal March 2023

ABSTRACT: In this work, the aim was to study the distribution and accumulation of the non-process elements (NPEs) in the recovery cycle of Finnish pulp mills and look at whether the geographical location (North vs. South) correlates with the current Finnish NPE levels. In addition, a comparison to older similar Finnish measurements was made with an attempt to analyze the reasons behind differences in the most typical non-process elements, aluminum (Al), silicon (Si), calcium (Ca), phosphorus (P), magnesium (Mg), manganese (Mn), chlorine (Cl), and potassium (K), taking into account the main elements in the white liquor, sodium (Na) and sulfur (S). The extensive laboratory results gained in this study are from seven sampling points at six pulp mills and present analytical data of metal concentrations. The data obtained presents an update to previous NPE studies. The levels found did not statistically differ between North and South Finland. The NPE levels, apart from phosphorus, found in Finnish pulp mills today have not changed considerably compared to the levels in earlier investigations in the 1990s. In the newest data, the phosphorus concentration was consistently higher in the as fired black liquor, electrostatic precipitator (ESP) ash, lime mud, and green liquor than in the previous results. In addition, the levels of Al, Si, Ca, P, and Mg in recovery boiler ESP ash were consistently higher compared to the older results. As the mills start to close their systems more, a stronger accumulation of NPEs can be expected, increasing the likelihood of more operational problems in the process. Further understanding of where the NPEs accumulate and how they can be most effectively removed will be valuable knowledge in the future.

Preparing prehydrolyzed kraft dissolving pulp via phosphotungstic acid prehydrolysis from grape branches, TAPPI Journal January 2022

ABSTRACT: Dissolving pulp was successful prepared via phosphotungstic acid (PTA) prehydrolysis kraft (PHK) cooking followed by an elementary chlorine-free (ECF) bleaching process from grape branches. The effects of prehydrolysis temperature, reaction time, and PTA concentration that potentially affect the quality of dissolving pulp product on chemical components of pulp were studied via an orthogonal experiment. The structure of lignin was activated during the PTA prehydrolysis phase, and lignin was easily removed during the following cooking process. Thus, relatively mild conditions (140°C, 100 min) can be used in the cooking process. During the prehydrolysis phase, temperature exhibited the most significant influence on the cellulose purity of the obtained pulp fiber, followed by reaction time and PTA concentration. The optimized prehydrolysis conditions were as follows: prehydrolysis temperature, 145°C; reaction time, 75 min; and PTA concentration, 1 wt%. Whether the excessively high prehydrolysis temperature or prolonging the reaction time did not favor the retention of long chain cellulose, the delignification selectivity for the cooking process could not be further improved by excessive PTA loading. Under these prehydrolysis conditions, 94.1% and 29.0% for a-cellulose content and total yield could be achieved after the given cooking and bleaching conditions, respectively. Moreover, the chemical structure and crystal form of cellulose were scarcely changed after PTA prehydrolysis, which could be confirmed by results from Fourier transform infrared (FTIR) spectroscopy and X-ray diffraction (XRD). PTA prehydrolysis could be considered as an alternative method for preparing PHK dissolving pulp under relatively mild cooking conditions.

Pulp and paper mills: The original biorefineries — past performance and limitations to future opportunities, TAPPI Journal October 2023

ABSTRACT: Pulp mills have been biorefineries since the invention of the Tomlinson recovery boiler. Unfortunately, the paper industry has done a poor job explaining that concept to the general public. A number of bioproducts in everyday use have been produced by pulp mills for several decades, and new products are routinely being developed. Modern research efforts over the last couple of decades have focused on producing even more products from pulp and paper mills through capacity enhancement and the development of value-added products and liquid transportation fuels to enhance paper mill profitability. Some of these efforts, often referred to as modern biorefineries, have focused so heavily on product development that they have ignored operating and process realities that limit the transformation of pulp and paper mills from the current limited number of bioproducts produced today to economic scale production of these value-added products. In this paper, several of these limitations are addressed. In addition, there are several supply chain, marketing, product quality, and economic realities limiting the value potential for these wholesale conversions of pulp mills into multiproduct modern biorefineries. Finally, the conservative nature and capital intensity of the pulp and paper industries provide a difficult hurdle for conversion to the modern biorefinery concept. These issues are also reviewed.

Kraft pulp viscosity as a predictor of paper strength: Its uses and abuses, TAPPI Journal October 2023

ABSTRACT: For bleached kraft pulps, two factors govern paper strength: the individual fiber strength, and the bond strength that adheres the individual fibers together in the paper matrix. Inherent fiber strength is related to the length of the carbohydrate polymers, also known as the degree of polymerization (DP). Average DP (DP) is inferred by performing pulp viscosity measurements. Under certain circumstances during kraft pulping and bleaching, the average polymer lengths can be shortened, resulting in lower pulp viscosity, and may indicate fiber damage. Fiber damage typically manifests itself as a reduction in tear strength for well-bonded handsheets.This paper will review the literature on how pulp viscosity can predict paper/fiber strength and how it can be used as a diagnostic tool. It can be a means to monitor pulp quality during pulping and bleaching, as well as to alert when such operations approach a critical threshold. However, viscosity losses must be carefully and judiciously analyzed. Like most diagnostic tools, viscosity measurements can be misused and abused, which can lead to incorrect inferences about intrinsic fiber strength. This review will also cover these misuses. The overall goal is to provide the papermaker a better understanding of what pulp viscosity is, how it correlates to potential sheet strength, and what its limitations are. It will be illustrated that when pulp viscosity drops below a critical value, it will indicate an appreciable deterioration in the paper’s tear and tensile strength.

Sulfur makeup in an unbleached kraft pulp mill, TAPPI Journal August 2024

ABSTRACT: Sodium sesquisulfate or “sesqui” (Na3H(SO4)2) is a by-product of chlorine dioxide production at kraft pulp mills. It is typically used for sodium and sulfur makeup in the liquor loop. Mondi Hinton Inc. (MHI) in Hinton, AB, Canada, was converting from bleached to unbleached kraft pulp production and was thus losing this source of makeup. The only option that was readily available as a substitute was sodium hydrosulfide (NaHS), which was cost prohibitive. Other options such as sodium sulfate (Na2SO4), emulsified sulfur, sulfuric acid (H2SO4), and sodium bisulfite (NaHSO3) were compared. The mill concluded that pelletized sulfur plus sodium hydroxide or “caustic soda” (NaOH) was the best option. Laboratory-scale experiments showed that pelletized sulfur dissolved in white liquor (WL). A mill-scale trial revealed that pelletized sulfur added to a causticizer had no adverse impacts on the downstream pressure filters or kiln operation. The sulfur reacted to produce polysulfide upstream of the WL storage tank, giving the liquor an orange hue. This polysulfide appeared to partially degrade into thiosulfate before being fed to the digester. The heavy black liquor (HBL) sulfur:sodium (S:Na) ratio did not change significantly, even though the sulfur/soda addition location was upstream of the original one. In addition, other properties such as liquor heating value and elemental analysis did not significantly change. Due to polysulfide/thiosulfate concentration in the white liquor, it was determined that the carbon steel equipment was at risk for corrosion. During the annual turnaround that occurred eight months after the addition of sulfur was started, the wash zone of the digester showed no signs of thinning/damage. The mill has been running exclusively with pelletized sulfur for 22 months (as of August 2024), realizing significant cost savings compared to the use of NaHS or other sulfur/soda addition options.
