Fundamental understanding of removal of liquid thin film trapped between fibers in the paper drying process: A microscopic approach, TAPPI Journal May 2020
ABSTRACT: In the fabrication of paper, a slurry with cellulose fibers and other matter is drained, pressed, and dried. The latter step requires considerable energy consumption. In the structure of wet paper, there are two different types of water: free water and bound water. Free water can be removed most effectively. However, removing bound water consumes a large portion of energy during the process. The focus of this paper is on the intermediate stage of the drying process, from free water toward bound water where the remaining free water is present on the surfaces of the fibers in the form of a liquid film. For simplicity, the drying process considered in this study corresponds to pure convective drying through the paper sheet. The physics of removing a thin liquid film trapped between fibers in the paper drying process is explored. The film is assumed to be incompressible, viscous, and subject to evaporation, thermocapillarity, and surface tension. By using a volume of fluid (VOF) model, the effect of the previously mentioned parameters on drying behavior of the thin film is investigated.

ABSTRACT: The pulp, paper, and textile sectors have contrib-uted to lifestyle improvements for people with the development and commercialization of products like toilet tissue, facial wipes, diapers, and feminine hygiene products, to name a few. Research and development (R&D) efforts in these sectors are critical now more than ever due to the need for healthcare and lifesaving products, as became evident with the COVID-19 pandemic. Additionally, the need to meet net-zero carbon goals and the necessity to revive manufacturing in devel-oped economies clearly emphasize the requirement to ex-amine the R&D landscape. Academia, industry, and governments have respective roles to play in this field.

A feasibility study of using the organic Rankine cycle for power generation from the flue gases of recovery boilers, TAPPI Journal August 2022
ABSTRACT: Almost 415 tons/h of flue gases with a temperature of 160°C are released to the atmosphere from the recovery boiler of a pulp mill with capacity of 1000 air dried (a.d.) metric tons of pulp per day. This is a large waste heat stream that can be used to generate power, to decrease the operating costs of a pulp mill, and to save carbon dioxide (CO2) emissions. In this work, the feasibility of using an organic Rankine cycle (ORC) with ammonia as the working fluid to generate power from the flue gases of recovery boilers is studied. CHEMCAD and Taguchi methods are used for simulation of the process and for optimization of operating conditions, respectively. The temperature of the ammonia and flue gases at the exit of evaporator, exit pressure of the pump and turbine, and the degree of subcooling of ammonia at the exit of the condenser are five operating parameters that are manipulated to optimize the process. Three different scenarios are defined: minimizing the net power cost, maximizing the ORC efficiency, and maximizing the net profit. Different aspects of these scenarios, such as net power generation, cost, efficiency, and CO2 emission savings are discussed, and optimum operating conditions are reported.

A method to produce paperboard with a lightweight low-density coating, TAPPI Journal November 2025
ABSTRACT: In this work, a method is described in which a coating layer is produced that consists of a network of bubble-shaped air-filled voids within the coating. This is accomplished by instantaneously flash-drying all the water in the coating as it exits the application nip. The nip is formed between a polished chrome drum and a deformable press roll. The combination of the drum temperature, nip pressure, and nip width allow for sufficient energy to be transferred to the coating to completely flash-dry the coating material. The pressure within the nip is sufficient to allow the coating to superheat within the nip, then flash boil as it exits the nip. This boiling effect and resulting expansion are constrained by the roll surface, resulting in a coated surface that mirrors the polished chrome surface. The coating immobilizes while in the process of boiling, which preserves the bubble structure. With a coat weight of 5 g/m2, a flat, smooth surface is produced. This process was scaled up to a mill production machine layout and run at speeds as high as 450 m/min.

A novel unit operation to remove hydrophobic contaminants, TAPPI Journal April 2020
ABSTRACT: For mills making paper with recovered fiber, removal of hydrophobic contaminants is essential for trouble-free operation of paper machines. Significant cost savings on paper machine operation can be achieved by reducing deposits, which results in better quality, reduced downtime, increased fiber yield, and reduced energy consumption. Bubble nucleation separation (BNS) is a relatively new process for removing hydrophobic particles. When vacuum is applied to a slurry, dissolved gas bubbles nucleate on hydrophobic particles and drag them to the surface for easy removal. We constructed a 16-L batch unit to evaluate the effect of operating parameters on removal of hydrophobic particles, using statistical design of experiments. These results were used to guide our design of a 16-L continuous unit. We tested this unit on laboratory and mill samples. The removal of 60%•80% of hydrophobic particles was achieved with a low reject rate of < 2%.Following on this success, we built a 200-L pilot unit and tested it in our pilot plant. With promising results there, we installed the pilot unit at a commercial paper recycling mill. Over the course of several mill trials, we showed that it was possible to remove a considerable amount of suspended solids from paper machine white water with less than 2% rejects. Unfortunately, due to the unit only treating 50 L/min and the mill flow being 12000 L/min, we were not able treat a sufficient portion of the white water to know whether a large-scale implementation of BNS would improve paper machine runnability.

Three-dimensional visualization and characterization of paper machine felts and their relationship to their properties and dewatering performance, TAPPI Journal July 2021
ABSTRACT: Polymeric felts are commonly used in the papermaking process on the paper machine wet end, in the press section, and in the dryer section. They provide an important function during paper manufacturing, including as a carrier or support; as a filter media assisting with water removal on the paper machine; in retention of fibers, fines, and fillers; and in some applications, such as tissue and towel, to impart key structural features to the web. These felts can have highly interwoven complex internal structures comprised of machine direction and cross-machine direction yarns of varying sizes and chemical compositions. Here, we present a non-intrusive three-dimensional (3D) image visualization method using advanced X-ray computed tomography (XRCT). This method was used to characterize the complex 3D felt structure and determine the water removal characteristics of some commonly used paper machine felts. The structural features analyzed include porosity; specific pore-yarn interfacial surface area; 3D pore size distribution; 3D fiber or yarn-size distribution; and their variations through the thickness direction. The top, middle, and bottom layers of the felt have very different structures to assist with water removal and impart paper properties. The size distribution of the yarns, as well as the pores in the different layers of the felt, are also inherently different. These structural features were non-intrusively quantified. In addition, variation in the structural characteristics through the thickness of the felts and its potential role in papermaking is explored. In addition to the 3D structural characteristics, permeability characteristics and water removal characteristics, including rewetting of select felt samples, have also been experimentally determined. It is interesting to observe the relationship between key structural features and permeability and water removal characteristics. These relationships can provide additional insights into press felt design, as well as ways to improve product properties and the dewatering efficiency and productivity of the paper machine.
