Predicting strength characteristics of paper in real time using process parameters, TAPPI Journal March 2022

ABSTRACT: Online paper strength testing methods are currently unavailable, and papermakers have to wait for manufacture of a complete reel to assess quality. The current methodology is to test a very small sample of data (less than 0.005%) of the reel to confirm that the paper meets the specifications. This paper attempts to predict paper properties on a running paper machine so that papermakers can see the test values predicted in real time while changing various process parameters. This study was conducted at a recycled containerboard mill in Chicago using the multivariate analysis method. The program provided by Braincube was used to identify all parameters that affect strength characteristics. Nearly 1600 parameters were analyzed using a regression model to identify the major parameters that can help to predict sheet strength characteristics. The coefficients from the regression model were used with real-time data to predict sheet strength characteristics. Comparing the prediction with test results showed good correlation (95% in some cases). The process parameters identified related well to the papermaking process, thereby validating the model. If this method is used, it may be possible to predict various elastic moduli (E11, E12, E22, etc.) in the future as the next step, rather than the traditional single number “strength” tests used in the containerboard industry, such as ring crush test (RCT), corrugating medium test (CMT), and short-span compression strength test.

The Shendye-Fleming OBA Index for paper and paperboard, TAPPI Journal March 2022

ABSTRACT: We are proposing a new one-dimensional scale to calculate the effects of optical brightening agents (OBA) on the bluish appearance of paper. This index is separate from brightness and whiteness indices.In the paper industry, one-dimensional scales are widely used for determining optical properties of paper and paperboard. Whiteness, tint, brightness, yellowness, and opacity are the most common optical properties of paper and paperboard. Most of the papers have a blue cast generated by addition of OBA or blue dyes. This blue cast is given because of the human perception that bluer is whiter, up to a certain limit. To quantify this effect, it is necessary to determine how much blue cast paper and paperboard have. As the printing industry follows the ISO 3664 Standard for viewing, which has a D50 light source, this also plays a very important role in showing a blue cast. Color perception is based on light source and light reflected from an object. The ultraviolet (UV) component in D50 interacts with OBA to provide a reflection in the blue region of the visible spectrum. Use of a UV blocking filter results in measurements without the effect of emission in the blue region. This difference is used in determining the OBA effect in the visible range of the paper. This equation is known as the Shendye-Fleming OBA Index.

Development of paper quality parameter measurement in China, TAPPI Journal May 2022

ABSTRACT: Paper quality parameters are important indicators of paper production, such as paper moisture, basis weight, ash content, strength, and so on. This study focuses on the online measurement methods and development of paper basis weight, moisture, and ash measuring. First, the measurable paper parameters and quality control system products in China are analyzed. Then, the basis weight measurement methods, accuracy, and development are given in the range of 10~1000 g/m2. Third, the distinction between infrared and microwave methods for moisture measurement is discussed. Finally, the ash measurement is introduced. Production and consumption of tissue paper in China have continually increased during the past decade. Near-infrared light technology is mature for the measurement of paper parameters in the range of 10~200 g/m2 basis weight. However, the near-infrared online measurement of tissue paper is not widely used, and few tissue paper lines are equipped with this type of quality control system in China. Therefore, technology for near-infrared measurement of basis weight has a great potential market in the field of tissue paper production. This article analyzes the future development trend of near-infrared light in tissue paper basis weight measurement and summarizes the difficulties in near-infrared light measurement of tissue paper basis weight.

Modeling the influence of rheology on smooth rod coating systems, TAPPI Journal November 2022

ABSTRACT: Rod coating methods are of interest for the application of barrier coatings, especially at off-line facilities that may run at moderate speeds and narrow web widths. At lower line speeds and lower coating solids, it is difficult to achieve good coat weight control because of poor loading of the rod. While there is extensive literature available about blade and roll coating, there seems to be less reported on the rod loading of smooth rods to obtain various coat weights. Much of the work is around metering rods working on applicator rolls at high speeds that are associated with the metered size press, with a focus on ribbing instabilities. This work employs a simplified model, neglecting some complex features of rubber deformation and film split, to estimate the influence of the process parameters such as speed, rod diameter, viscosity, and rod loading on the coat weight obtained. As found in practice, at low speed and low viscosities, the coat weight-load curve is steep, leading to poor control of the coat weight and coat weight uniformity. If the viscosity is increased, the curve is modified, and control is possible with rod loading in a normal range. For shear thinning fluids described by the Carreau model, the power law index and other parameters need to be in the correct range to obtain the desired effect. Modeling predictions show a steeper dependence of coat weight with rod pressure when compared to pilot coater data. This may be caused by missing details in the mechanical loading of the rod related to tube pressure or from neglecting the impact of filter cake formation of the applied coating in the model.

Black liquor evaporators upgrade — How many effects?, TAPPI Journal April 2023

ABSTRACT: Black liquor evaporation is generally the most energy intensive unit operation in a pulp and paper manufacturing facility. The black liquor evaporators can represent a third or more of the total mill steam usage, followed by the paper machine and digester. When considering an evaporator rebuild or a new system, the key design question is how many effects to include in the system. The number of effects is the main design feature that deter-mines the economy of the system and the steam usage for a given evaporation capacity. A higher number of effects increases steam economy and reduces energy cost to a point, but additional effects also have higher initial capital cost and increased power costs. This research paper uses life-cycle cost analysis (LCCA) as a method to determine the optimum number of evaporator effects for a new evaporator system. The same basic principles and method can also apply to existing evaporator rebuild projects.

Dynamic CFD modeling of calcination in a rotary lime kiln with an external dryer, TAPPI Journal August 2023

ABSTRACT: Mid-kiln ring formation is a problem in lime kilns that may be related to fluctuations in the start location of calcination. To calculate fluctuations in bed and gas temperature profiles within a lime kiln with an external dryer, a dynamic two-dimensional (2D) axisymmetric computational fluid dynamics (CFD) gas model with a methane burner implemented in ANSYS Fluent, coupled by mass and heat balances to a one-dimensional (1D) bed model, was developed. The dynamic model was used to calculate changes in the location where calcination starts with fluctuations in operational conditions using pulp mill data. This model simulates radiative, convective, and conductive heat transfer between the gas, wall, and bed to determine the axial bed temperature in the kiln. The calcination reaction is described using a shrinking core model that allows for the prediction of the location at which calcination begins and the degree of calcination achieved. The solid motion within the kiln is modeled using Kramer’s equation modified for transient response. Steady-state and dynamic simulation results were compared to data from an industrial dry lime kiln, and good agreement was found. A sensitivity analysis was also performed to provide insight on how operating conditions and model variables impact the calcination location and degree of calcination. Of the variables examined, the fuel rate and the feed temperature had the largest impact on both the calcination location and degree of calcination in the kiln. Model predictions of a period of ring formation in the industrial kiln showed that the start location of calcination fluctuated by more than 2 m on either side of the mean of regular operation, warranting further investigation of the importance of these fluctuations on mid-kiln ring formation.

A targeted approach to produce energy-efficient packaging materials from high-yield pulp, TAPPI Journal August 2025

ABSTRACT: Unlike fossil-based plastics, wood-based packaging materials can be produced in an ecofriendly manner using wood chip residuals from sawmills and pulpwood. To produce high-yield pulp like chemithermomechanical pulps (CTMPs) for paperboard and liquid packaging, it is crucial to reduce the electric energy consumption during fiber separation. The ultimate objective is to revolutionize paperboard production by achieving a middle-layer CTMP process that consumes less than 200 kilowatt-hours per metric ton (kWh/t), significantly improving from the current 500•600 kWh/t energy demand. Optimizing the CTMP impregnation process of sodium sulfite (Na2SO3) in wood chips is crucial for achieving uniform softening, ideally at the fiber level. The properties of the fibers are significantly affected by the content of lignin sulfonates within the walls of the fiber and the middle lamellae. In this study, we employed in-house developed X-ray fluorescence (XRF) techniques, validated by beamline measurements, to map the distribution of sulfonated lignin within fibers. It also seemed possible to enhance the surface area of lignin-rich pulp fibers while losing minimal bulk by refining them with well-optimized low consistency (LC) refining. We aimed to achieve a highly efficient separation of coniferous wood fibers by co-optimizing the sulfonation and the temperature in the preheater and chip refiner. Additionally, we explored how lignin’s softening behavior and potential crosslinking influence subsequent unit operations, including pressing, peroxide bleaching, and drying, following the defibration process. In defibration during chip refining, the maximum softening of wood fibers is preferred to maximize fiber preservation and minimize energy consumption. However, optimizing the stiffness of finished pulp fibers is preferable to reduce bulk loss during paperboard production. It can strive to optimize processes to develop stronger, lighter, and more sustainable composite packaging materials. Reducing environmental impact and electric energy can help create a more sustainable future.

Conversion of paper-grade pulp from rice straw into dissolving pulp, TAPPI Journal June 2025

ABSTRACT: About 1,165 million metric tons of rice straw is generated every year worldwide, which can be a good source for the circular bioeconomy. In this research paper, the paper-grade pulp from rice straw was converted to dissolving-grade pulp by fractionation in a biorefinery initiative. Rice straw was cooked at an optimum condition of 8% potassium hydroxide (KOH) charge for 120 min at 150°C and produced a pulp yield of 47.2% with a kappa number of 18.5. Subsequently, D0(EP)D1 bleaching was carried out for the produced pulp, and the brightness of the pulp reached to 82.4%. From the black liquor, 16.5% of the lignin and 11.9% of the hemicellulose were isolated for producing biobased products and chemicals, and then the spent liquor was used for soil amendment. The bleached pulp was fractionated in a Bauer McNett fiber classifier. The pulp fibers retained on 16-, 30-, and 50-mesh screens were used as a longer fiber fraction pulp, and pulp fibers retained on 100- and 200-mesh screens were used as a shorter fiber pulp. The longer and shorter fiber fraction pulps were analyzed for cellulose, R10, pentosan, and viscosity. The long fiber fraction pulps were characterized by higher cellulose (88.2% vs. 83.1%) and lower pentosan (11.3% vs. 13.0%) content than the shorter fiber fraction pulps. The longer fiber fraction was further treated with cold KOH to remove residual hemicellulose. The KOH extraction reduced pentosan content in pulp to 6.3% and increased á-cellulose content to 91.3%. The short fiber fraction was converted to monomeric sugars using cellulase enzymes with varying reaction time, temperature, and consistency. The efficiency of cellulase activity was assessed through glucose yield and residual dry weight. A temperature of 45°C, 5.0 pH, 5% consistency, and 6 filter paper units/gram (FPU/g) o.d. pulp resulted in maximum sugar conversion of 85.7%.

Paper strength factors in systems with nanofibrillated cellulose, cationic starch, colloidal silica, cationic acrylamide copolymer, and hydrodynamic shear, TAPPI Journal May 2025

ABSTRACT: Laboratory paper sheets were formed by first pretreating nanofibrillated cellulose (NFC) with cationic starch at the 5% level by mass. The treated NFC was then added to stock prepared from 100% recycled copy paper. The combined furnish was next optionally treated with a cationic retention aid (cPAM, 0.1%) and then colloidal silica (0.1% or 0.2%). Vacuum dewatering, fine-particle retention, and several paper properties were studied as a function of the colloidal silica level (zero, 1%, and 2%) and at different levels of shear stress applied just before forming the sheets. Dewatering and strength results were generally more favorable when using a medium charge cationic starch (~ 0.03 degree of substitution, DS) to pretreat the NFC rather than a high charge density cationic starch (~ 0.2 DS). In each case, the dewatering was further enhanced by subsequent treatments by cPAM (0.1% on whole furnish solids) and then even more with the final addition of colloidal silica (0.1% and 0.2% levels compared). However, the colloidal silica additions progressively hurt the tensile strength of the paper, especially in the case of the high charge cationic starch and at the higher level of colloidal silica. Though the dewatering performance was favorable, in such cases, the paper strength was not improved compared to paper made without any NFC. The fact that the systems involving cPAM treatment, and especially those involving both cPAM and colloidal silica, tended to reduce the resulting paper’s tensile strength supports a mechanism in which the additives result in the clustering of the NFC, possibly in multiparticle bunches. Evidence suggests that such bunches of clustered NFC particles, which are difficult to redisperse even at levels of hydrodynamic shear present in high-speed paper machine systems, are resistant to full integration into the sheet structure as the paper is being formed.

Preparing prehydrolyzed kraft dissolving pulp via phosphotungstic acid prehydrolysis from grape branches, TAPPI Journal January 2022

ABSTRACT: Dissolving pulp was successful prepared via phosphotungstic acid (PTA) prehydrolysis kraft (PHK) cooking followed by an elementary chlorine-free (ECF) bleaching process from grape branches. The effects of prehydrolysis temperature, reaction time, and PTA concentration that potentially affect the quality of dissolving pulp product on chemical components of pulp were studied via an orthogonal experiment. The structure of lignin was activated during the PTA prehydrolysis phase, and lignin was easily removed during the following cooking process. Thus, relatively mild conditions (140°C, 100 min) can be used in the cooking process. During the prehydrolysis phase, temperature exhibited the most significant influence on the cellulose purity of the obtained pulp fiber, followed by reaction time and PTA concentration. The optimized prehydrolysis conditions were as follows: prehydrolysis temperature, 145°C; reaction time, 75 min; and PTA concentration, 1 wt%. Whether the excessively high prehydrolysis temperature or prolonging the reaction time did not favor the retention of long chain cellulose, the delignification selectivity for the cooking process could not be further improved by excessive PTA loading. Under these prehydrolysis conditions, 94.1% and 29.0% for a-cellulose content and total yield could be achieved after the given cooking and bleaching conditions, respectively. Moreover, the chemical structure and crystal form of cellulose were scarcely changed after PTA prehydrolysis, which could be confirmed by results from Fourier transform infrared (FTIR) spectroscopy and X-ray diffraction (XRD). PTA prehydrolysis could be considered as an alternative method for preparing PHK dissolving pulp under relatively mild cooking conditions.
