Non-process elements in the recovery cycle of six Finnish kraft pulp mills, TAPPI Journal March 2023
ABSTRACT: In this work, the aim was to study the distribution and accumulation of the non-process elements (NPEs) in the recovery cycle of Finnish pulp mills and look at whether the geographical location (North vs. South) correlates with the current Finnish NPE levels. In addition, a comparison to older similar Finnish measurements was made with an attempt to analyze the reasons behind differences in the most typical non-process elements, aluminum (Al), silicon (Si), calcium (Ca), phosphorus (P), magnesium (Mg), manganese (Mn), chlorine (Cl), and potassium (K), taking into account the main elements in the white liquor, sodium (Na) and sulfur (S). The extensive laboratory results gained in this study are from seven sampling points at six pulp mills and present analytical data of metal concentrations. The data obtained presents an update to previous NPE studies. The levels found did not statistically differ between North and South Finland. The NPE levels, apart from phosphorus, found in Finnish pulp mills today have not changed considerably compared to the levels in earlier investigations in the 1990s. In the newest data, the phosphorus concentration was consistently higher in the as fired black liquor, electrostatic precipitator (ESP) ash, lime mud, and green liquor than in the previous results. In addition, the levels of Al, Si, Ca, P, and Mg in recovery boiler ESP ash were consistently higher compared to the older results. As the mills start to close their systems more, a stronger accumulation of NPEs can be expected, increasing the likelihood of more operational problems in the process. Further understanding of where the NPEs accumulate and how they can be most effectively removed will be valuable knowledge in the future.

Using novel DNA methods to achieve higher process efficiency and performance, TAPPI Journal January 2023
ABSTRACT: Uncontrolled microbiological activity is a challenge for recycled fiber (RCF) mills as it can have negative effects on production and end-product quality. The microbes that exist in these systems have been largely unknown, and the strategies employed to control microbiology have been non-specific. Understanding the specific microbial groups present in RCF mills, their properties, and where they exist, as well as having the ability to accurately measure the true troublemakers, are key to targeted control of the bad actors. In this study, we present the results of a global survey of over 40 RCF paper machines. The same RCF-specific problem-causing bacterial groups were found on different continents, including large densities of newly identified bacteria in paper processes. Those can degrade cellulose and starch, produce acids and odorous substances, and have a significant impact on fiber strength and additive consumption. We also demonstrate how modern DNA tools can quantify the impact of biocidal countermeasures against the actual troublemakers, including bacteria found to degrade cellulose during RCF pulp storage, which may be linked to a negative impact on end-product strength. These novel DNA tools give producers updated biocide program key performance indicators (KPIs) and actionable information to more effectively design and adjust microbiological control to achieve higher process efficiency and performance.

Advanced real-time digital microscopy of foaming processes, TAPPI Journal January 2023
ABSTRACT: The properties of aqueous foams play a major role in foam forming and foam coating. Inline real-time foam measurements provide highly desired opportunities for optimization and control of foaming processes. This paper presents inline digital microscopy measurements of aqueous foams in foaming processes. It presents methods for providing detailed information on foam quality parameters, such as foam density and foam homogeneity in real time from the process. In addition, this study evaluates the performance of transillumination and front-light illumination in imaging of foams. The tests show very good results for the transillumination approach. Limitations of the image-based optical technique are discussed, and the precision of bubble size distribution measurement is assessed with a certificated reference substance. The measured foam densities are compared against the reference foam densities in the range 100•300 g/L, providing a linear correlation with R2 value of 0.99. In the case of heterogenous foams with a wide bubble size distribution, the bubble size-dependent dimensionless depth of field must be taken into account to obtain accurate estimates of foam density. Bubble-scale foam homogeneity is described by the standard deviation of bubble size distribution in foam.

Chemical addition to wet webs using foam application, TAPPI Journal January 2023
ABSTRACT: In papermaking, the conventional way to add chemicals to the web is to dose them into the fiber stock and form the paper afterwards. However, in many cases, adding chemicals directly to the stock is challenging. For example, strength aids tend to increase flocculation in the stock, which limits the addition amounts of those aids. The need for better performance of paper (and paperboard) products has given rise to the need for functionalization of paper. Adding such functional chemicals to the stock is usually rather inefficient. Hence, novel methods are needed to add chemicals to the paper bulk. One such method is dosing chemicals to the wet web via foam application. In this study, we built a laboratory-scale sheetfed dynamic foam application device and utilized it to study addition of starch to wet bleached chemithermomechanical pulp (BCTMP) paper handsheets. The impact of parameters such as vacuum level, the amount of added chemical, and the viscosity of the foaming liquid on the penetration of starch into the wet web was explored. Starch penetration into wet webs was measured via iodine-potassium iodide staining, followed by image analysis. According to our results, controlling the viscosity of the foaming liquid gives the best possibility to control the penetration.

Z-direction chemical analysis for new application methods, TAPPI Journal January 2023
ABSTRACT: In conventional wet-end chemical addition during paper production, chemical distribution through the z-direction of the sheet is usually not considered an important characteristic. With a nontraditional chemical dosing approach, such as foam-assisted additive addition, the chemistry can appear at different concentrations throughout the sheet, typically in a z-direction gradient. To fully understand the strength properties of the sheet, it is helpful to view or quantify the chemical distribution through the sheet in the z-direction. One qualitative method uses a dye technique along with confocal laser scanning microscopy to generate an image where the relative chemical concentration can be observed. A quantitative method involves compiling nitrogen analyses of layered subsections of the sheet into a composite graph of relative chemical concentration vs. the z-direction of the sheet. Chemical distribution analysis can be paired with traditional z-direction strength tests, such as Scott bond and z-direction tensile, to help one understand and improve the chemical addition process and its effects.

Review of coating cracking and barrier integrity on paperboard substrates, TAPPI Journal November 2022
ABSTRACT: Barrier packaging formats are major growth areas for the pulp and paper industry. It is technically challenging to maintain barrier properties during converting and end-use applications. Improved manufacturing capabilities and coating formulation knowledge will help maintain barrier integrity and enable growth of barrier products in challenging applications. These improvements will accelerate product development and commercialization, and allow faster response to product performance issues such as cracking. The literature on coating cracking provides knowledge mostly on the effects of coating formulations and to a lesser extent on substrate effects. Despite a large number of publications dedicated to coating failures, the approach to improve coating cracking remains empirical, and the transferability between studies and to real life applications has not been well established. Model development that successfully predicts commercial performance is in its infancy. However, some of these simplified models do a fairly good job predicting experimental data. The current work reviews the state of understanding as regards coating and barrier cracking and highlights the need for more research on cracking and barrier integrity.

Modeling the influence of rheology on smooth rod coating systems, TAPPI Journal November 2022
ABSTRACT: Rod coating methods are of interest for the application of barrier coatings, especially at off-line facilities that may run at moderate speeds and narrow web widths. At lower line speeds and lower coating solids, it is difficult to achieve good coat weight control because of poor loading of the rod. While there is extensive literature available about blade and roll coating, there seems to be less reported on the rod loading of smooth rods to obtain various coat weights. Much of the work is around metering rods working on applicator rolls at high speeds that are associated with the metered size press, with a focus on ribbing instabilities. This work employs a simplified model, neglecting some complex features of rubber deformation and film split, to estimate the influence of the process parameters such as speed, rod diameter, viscosity, and rod loading on the coat weight obtained. As found in practice, at low speed and low viscosities, the coat weight-load curve is steep, leading to poor control of the coat weight and coat weight uniformity. If the viscosity is increased, the curve is modified, and control is possible with rod loading in a normal range. For shear thinning fluids described by the Carreau model, the power law index and other parameters need to be in the correct range to obtain the desired effect. Modeling predictions show a steeper dependence of coat weight with rod pressure when compared to pilot coater data. This may be caused by missing details in the mechanical loading of the rod related to tube pressure or from neglecting the impact of filter cake formation of the applied coating in the model.

Coatings for sustainable paper-based flexible packaging: Barrier properties and processability, TAPPI Journal November 2022
ABSTRACT: In this study, the use of waterborne barrier dispersions from trademarked BLUEWAVE Mechanical Dispersion Technology as thin coatings for paper-based flexible packaging was investigated. Prototypes were designed and examined for their performance in process, rheology, barrier, heat-seal/hot-tack, and coefficient of friction (CoF). Compositional details such as the type and amount of base resins and dispersants were found to significantly impact performances and were key to the development of new prototypes that deliver the performance profiles for implementation in paper-based flexible packaging applications.

Novel test method for measuring defects in barrier coatings, TAPPI Journal November 2022
ABSTRACT: In the last several years, activity to develop water-based barrier coatings (WBBCs) that meet challenging packaging performance requirements has increased dramatically. Cellulose-based packaging solutions can provide a more sustainable packaging option for replacing single-use plastic-based options like extrusion-based and laminated materials. An advantage of WBBCs is the opportunity to reduce the coating thickness applied, as long as the barrier requirements can be met. A challenge that must be overcome is the ability to maintain a defect and pin-hole-free coating layer after coating and drying to retain the barrier performance. Many formulation and coating parameters can affect the barrier coating layer quality; however, methods for detecting more subtle differences in these types of studies are not widely available. Work was carried out to develop a quantitative technique for detecting and measuring the quantity and size of defects in the barrier coating layer. A test method has been developed using a combination of dyed oil and image analysis to be able to characterize the imperfections in the coating surface. The use of dyed oil serves two purposes. First, it better simulates the types of materials, in this case, oils and grease, for which the barrier coating is expected to hold out. Second, it also provides contrast between the coating and failure points for testing. An image analysis technique is employed to characterize the number and size of the imperfections. For the former, it reduces the testing time required if a quality control or laboratory technician counts the dots. For the latter, it assists with judgment on the source of the root cause of the imperfection, such as base sheet defects, coating dispersion issues, or perhaps micro-blisters in the coating, as some examples.To show the benefit of this technique, several pilot coating studies were designed to see if the new technique could be utilized to detect differences in WBBC performance. Both process and chemical variables were evaluated. With refinement, it is believed this technique can be utilized in development work, as well as for a potential quality control technique for manufacturing of coated paper and paperboard products.
