Using bleaching stage models for benchmarking hardwood ECF bleach plants, TAPPI Journal October 2023

ABSTRACT: Steady-state models estimated the performance of the D0(EOP)D1 bleach sequence at two mixed hardwood bleach plants in the southern United States. At Mill 1, the full sequence’s chlorine dioxide charge that brightens the pulp to ~84% ISO was monitored for two weeks. Mill 2 considered the partial sequence that brightens the pulp to ~86% ISO for nearly four weeks. Elevated levels of chlorine dioxide were linked to increased washer carryover in brownstock and extraction areas. For Mills 1 and 2, an extra 0.24% and 0.33% chlorine dioxide was consumed in the D0 stage. This extra bleach demand was equivalent to an additional 4.8 and 5.5 kappa load to the brownstock, respectively. Some differences were observed for the D1 stage. Mill 1 had extraction carryover that averaged 1.1 units higher than was measured, contributing to use of an extra 0.22% of chlorine dioxide. Mill 2 had extraction carryover that averaged between 0 and 0.7 kappa units and consumed up to 0.13% more chlorine dioxide. Another data set from Mill 2 showed high brownstock and extraction carryover, leading to ~0.90% more total chlorine dioxide usage to brighten to 84% ISO. Overall, this investigation illustrated that the models could be employed as benchmarks.

Cross-flow separation characteristics and piloting of graphene oxide nanofiltration membrane sheets and tubes for kraft black liquor concentration, TAPPI Journal September 2023

ABSTRACT: Dewatering of weak black liquor (WBL) in the kraft cycle by evaporation is highly energy intensive. Membranes are an attractive alternative for energy-efficient dewatering, but existing commercial polymeric or ceramic membranes are either degraded in BL or have high capital costs. Our recent works have demonstrated the engineering of graphene oxide (GO) nanofiltration membranes, their stability and promising performance in BL conditions, and preliminary scale-up into sheets and tubes. Here, we describe in detail the separation characteristics of GO membrane sheets and tubes under real BL conditions and crossflow operation. Recycle-mode piloting of a GO tubular membrane showed average “production flux” of 16 L/m2/h (LMH) and high rejections of lignin (98.3%), total solids (66%), and total organic carbon (83%), with no signs of irreversible fouling identified. A corresponding GO sheet membrane produced an average flux of ~25 LMH and maintained high lignin rejection of ~97% during a slipstream pilot at a kraft mill site using WBL with ~16 wt% total solids (TS). Finally, we piloted a Dow/DuPont XUS1808 polyamide composite reverse osmosis (RO) membrane for last-mile processing of the GO nanofiltration membrane permeate. The RO membrane showed a steady state flux of 19 LMH at 65 bar and produced ~0.02 wt% TS water product, which is highly suitable for reuse in pulp washing operations in the kraft process. The results have strong positive implications for the industrial application of GO membranes in BL concentration and other related applications.

A case study review of wood ash land application programs in North America, TAPPI Journal February 2021

ABSTRACT: Several regulatory agencies and universities have published guidelines addressing the use of wood ash as liming material for agricultural land and as a soil amendment and fertilizer. This paper summarizes the experiences collected from several forest products facility-sponsored agricultural application programs across North America. These case studies are characterized in terms of the quality of the wood ash involved in the agricultural application, approval requirements, recommended management practices, agricultural benefits of wood ash, and challenges confronted by ash generators and farmers during storage, handling, and land application of wood ash.Reported benefits associated with land-applying wood ash include increasing the pH of acidic soils, improving soil quality, and increasing crop yields. Farmers apply wood ash on their land because in addition to its liming value, it has been shown to effectively fertilize the soil while maintaining soil pH at a level that is optimal for plant growth. Given the content of calcium, potassium, and magnesium that wood ash supplies to the soil, wood ash also improves soil tilth. Wood ash has also proven to be a cost-effective alternative to agricultural lime, especially in rural areas where access to commercial agricultural lime is limited. Some of the challenges identified in the review of case studies include lengthy application approvals in some jurisdictions; weather-related issues associated with delivery, storage, and application of wood ash; maintaining consistent ash quality; inaccurate assessment of required ash testing; potential increased equipment maintenance; and misconceptions on the part of some farmers and government agencies regarding the effect and efficacy of wood ash on soil quality and crop productivity.

Addressing production bottlenecks and brownstock washer optimization via a membrane concentration system, TAPPI Journal July 2021

ABSTRACT: Advancements in membrane systems indicate that they will soon be robust enough to concentrate weak black liquor. To date, the economic impact of membrane systems on brownstock washing in kraft mills has not been studied and is necessary to understand the viability of these emerging systems and their best utilization.This study investigated the savings that a membrane system can generate related to brownstock washing. We found that evaporation costs are the primary barrier for mills seeking to increase wash water usage. Without these additional evaporation costs, we showed that our hypothetical 1000 tons/day bleached and brown pulp mills can achieve annual savings of over $1.0 MM when operating at higher dilution factors and fixed pulp production rate. We then investigated the impact of increasing pulp production on mills limited by their equipment. In washer-limited mill examples, we calculated that membrane systems can reduce the annual operating cost for a 7% production increase by 91%. Similarly, in evaporator-limited mill examples, membrane systems can reduce the annual operating cost for a 7% production increase by 86%. These results indicated that membrane systems make a production increase significantly more feasible for these equipment-limited mills.

Crossflow filtration of green liquor for increased pulp production, improved green liquor quality, and energy savings, TAPPI JOURNAL October 2020

ABSTRACT: A new green liquor filtration system has been installed and commissioned at the Ence pulp mill in Pontevedra, Spain. The filtration system is based on microfiltration and was developed in collaboration with the KTH Royal Institute of Technology in Stockholm, Sweden. The patented method for efficient purification of green liquor decreases the non-process element (NPE) content by providing more efficient solids/liquid separation, reducing energy and chemical consumption in pulp mills and increasing production capacity by eliminating certain capacity bottlenecks. The process has been continuously tested at the Aspa Bruk Mill outside Askersund, Sweden, since 2013. The technology has proven to create nearly particulate-free green liquor during the purification process. The technology can also be used to polish white liquor to provide higher pulp quality.To provide for a simple and cost-effective installation, the system was designed as a skid-mounted unit that is pre-piped, instrumented, and tested before shipment. The system is modular and allows for easy expansion of capacity. This paper discusses the process design, process integration, and startup of the new system, along with experiences from the first months of operation.

Mechanical modification of softwood pulp fibers using a novel lightweight vertical bar plate, TAPPI Journal April 2021

ABSTRACT: Refiner plates made using sand casting have a draft angle, which results in a trapezoidal bar shape. These trapezoidal bar plates have a limited throughput compared to the vertical bar plates, and eventually the edges of the bars become dull, resulting in longer time to reach the target freeness and shorter service life. The new light-weight refiner plate with a bar insertion method into a plate base was developed by selecting an aluminium-based alloy as the plate base material and a stainless steel alloy with high wear resistance as the bar material. The light-weight plate with sharp bar edges was very effective in reducing refining energy by reaching the target freeness faster than the sand-cast bar plate. Finally, the lightweight sharp bar plate, which weighed only about half the weight of the cast bar plate, was expected to significantly contribute to easy replacement, improved paper quality, and larger throughput without excessive loss of fiber length.

Simplified modeling of a complete rotary lime kiln at a pulp mill, TAPPI Journal February 2026

ABSTRACT: Rotary lime kilns are essential and complex components in pulp mills using the kraft process. They are primarily used to produce lime (CaO), which is then employed to make white liquor, the reagent used to separate wood fibers. To understand and improve the performance of the kiln, modeling its behavior is essential. However, the kiln operates through a complex combination of thermal and chemical phenomena. That is why a simplified approach was used to tackle this challenge. A zero/one-dimensional steady-state analysis was performed based on first principles to simplify the modeling process and reduce the need for experimental data. Additional assumptions, such as steady-state operation and the absence of a refractory lining, were introduced to further simplify the model so that it can be used for daily analysis. Moreover, the auxiliary equipment of the plant, such as the intercooler and preheat cyclone, is also modeled. The final model was validated using data from the literature and a two-month analysis of experimental measure-ments from the Burgo Ardennes lime kiln in Virton, Belgium. It shows good agreement with the available data, with a 6% deviation for the adiabatic flame temperature and a 17% average error in predicting the kiln shell outside temperature. For the fuel and lime flow rate predictions, also validated over the same two-month period, the errors were -6.6% and 0.6%, respectively.

Full-scale operation of a membrane-based black liquor concentrator, TAPPI Journal January 2026

ABSTRACT: For years, black liquor concentration by reverse osmosis has been an aspiration for reducing mill energy consumption and costs. Building on a 2023 report of an 81% reduction in the energy intensity for concentrating black liquor using its membrane platform at the pilot scale, this paper reports on the fabrication, installation, startup, and operation of the world’s first full-scale membrane-based black liquor concentration system at the International Paper Grande Prairie mill in Canada. The majority of the membrane modules in this system have reliably exceeded permeability expectations by more than 50%. In addition to strong membrane performance, the system has been a significant source of learnings for material specifications and system design. Incorporating these learnings and comparing to typical multiple effect evaporators, the system demonstrates a 43% reduction in capital cost for the same capacity, a 30% reduction in the lifetime cost of removing water from black liquor, and an 86% reduction in energy use. The impact on washer optimization was also considered, and net energy and chemical costs were reduced by US$3.8 and US$6.8/a.d. metric ton for a typical brown and bleach mill, respectively, when incorporating this technology. Completed in less than 12 months, the facility has demonstrated successful black liquor concentration at the 500 gpm scale with monthly uptime as high as 96%.

Energy and emission implications of optimized white liquor causticity, TAPPI Journal January 2026

ABSTRACT: Optimizing the causticizing plant offers significant opportunities for energy and emissions savings in kraft mills by minimizing the chemical and water deadload introduced into the recovery cycle via white liquor. Modern control strategies utilize both feedforward and feedback loops to manage causticity, enabling more aggressive targets closer to equilibrium levels. This paper evaluates the benefits of optimizing white liquor chemistry through a detailed CADSIM Plus simulation model, replicating the chemistry of a Canadian bleached kraft mill that adopted an automated causticizing control system. The control system increased causticity from 77.0% to 82.3% at a fixed total titratable alkali (TTA) of 126.5 grams of sodium dioxide per liter (gNa2O/L). Modeling this chemistry change indicated a 1.5 metric tons per hour (t/hr) reduction in evaporator steam demand and a 2.8% increase in black liquor higher heating value. Consequently, the improved heating value resulted in a 1.5% rise in recovery boiler steam production and a 5.3% reduction in biomass energy consumption in power boilers, leading to a 4.8% decrease in biogenic carbon dioxide (CO2) emissions. Additionally, reducing the inorganic and water deadload throughout the recovery cycle may support higher as-fired dry solids targets, enhancing recovery boiler energy efficiency by lowering the water evaporation requirement during black liquor combustion. However, implementing a causticizing control system requires careful assessment of potential lime kiln bottlenecks, as increased causticity demands may affect kiln operations depending on broader mill conditions. Overall, an automated causticizing control system enhances process efficiency, reduces energy consumption and emissions, and positions kraft mills for improved productivity and longterm sustainability.

Techno-economic analysis of hydrothermal carbonization of pulp mill biosludge, TAPPI Journal March 2023

ABSTRACT: For many mills, the biosludge from wastewater treatment is difficult to recycle or dispose of. This makes it a challenging side stream and an important issue for chemical pulping. It often ends up being burned in the recovery or biomass boiler, although the moisture and non-process element (NPE) contents make it a problematic fuel. Biosludge has proven resistant to attempts to reduce its moisture. When incinerated in the biomass boiler, the heat from dry matter combustion is often insufficient to yield positive net heat. Mixing the sludge with black liquor in the evaporator plant for incineration in the recovery boiler is more energy efficient, but is still an additional load on the evaporator plant, as well as introducing NPEs to the liquor. In this study, treating the biosludge by hydrother-mal carbonization (HTC), a mild thermochemical conversion technology, is investigated. The HTC process has some notable advantages for biosludge treatment; taking place in water, it is well suited for sludge, and the hydrochar product is much easier to dewater than untreated sludge. In this study, two HTC plant designs are simulated using IPSEpro process simulation software, followed by economic analysis. Low temperature levels are used to minimize investment costs and steam consumption. The results show that if the sludge is incinerated in a biomass boiler, payback periods could be short at likely electricity prices. The HTC treatment before mixing the sludge with black liquor in the evaporator plant is profitable only if the freed evaporator capacity can be used to increase the firing liquor dry solids content.
