Reinforcing folding boxboard ply stock with refined pulp and its effect on dewatering potential, TAPPI Journal February 2025
ABSTRACT: The folding boxboard (FBB) filler ply typically contains a significant amount of mechanical pulp such as bleached thermomechanical pulp (BTMP), bleached chemi-thermomechanical pulp (BCTMP), and chemi-thermomechanical pulp (CTMP), etc. It is usually reinforced with either refined broke from the same paper machine line and converting process or by utilizing traditional bleached kraft pulp (BKP). In response to the drive for improved/increased ply bond (to avoid undesired delamination), increased bulk, reduced basis weight, and minimized energy consumption, papermakers have experimented with various options and strategies. In between the common approaches, choices have been made between reducing the refining of the mechanical pulp, increasing the broke refining (more frequently practiced on the production scale), or increasing the BKP refining (a potentially superior choice). This study focused on a simplified approach to assess the impact of three reinforcement pulps with different refining levels on the dewatering of the filler ply. The reinforcement pulp was added to the core stock for the FBB filler ply — a mechanical pulp, BCTMP, with a drainability of 25 °SR. The proportions of the reinforcement pulp, hardwood bleached kraft pulp (HWBKP), were 20% of 30-35 °SR, 10% of HWBKP 50-55 °SR, and 5% of HWBKP 70-75 °SR. The intention behind using varying percentages of reinforcement pulp was to attain a controlled internal bond while enhancing bulk through increased mechanical pulp content. The dewatering potential of the stock mixtures was assessed at three vacuum levels — 4, 10, and 25 kPa — that can be found in progressive stages within production- scale forming sections. Our goal was to find an optimal reinforcement strategy for filler ply that would minimize the use of the reinforcement pulp, give better strength, retain bulk, and lower basis weight. The success of this strategy was verified with an actual FBB machine.

Water-based adhesive penetration into paperboard and coated paperboard, TAPPI Journal January 2025
The setting of water-based adhesives in contact with paperboard is important in the production of boxes and other packaging, but the topic has received little attention in the literature. The penetration of the adhesive into the paper surface is important to get good bond strength through mechanical interlocking. The influence of the process conditions and the paper properties on this penetration is lacking. A water-based adhesive was applied to an uncoated and coated paperboard. The coating layer had two latex levels. Samples were characterized in terms of air permeability, void fraction, average pore size, and coat weight. The adhesive was applied to the samples in a mechanical press, squeezing a drop between two samples. The penetration of the adhesive was characterized with a silicone oil absorption method that measured the decrease in pore volume after the adhesive had been applied to approximate the pore volume taken up by the adhesive. The bond strength was measured with a peeling test. The penetration depth into uncoated paper did not depend on the application method parameters such as pressing time, pressure, or initial solids of the adhesive. The penetration depth ranged from 35•40 mm. The penetration into 10 pph latex content coated paper was similar to the uncoated samples, but reduced penetration was observed into the 40 pph latex content coatings. The results were compared to the limiting amount of adhesive that was obtained from the weight gain of the samples and to a simple model that is based on flow in porous media. Peel tests revealed that good penetration was needed, as well as a strong coating layer to obtain high peel forces.

Data-efficient determination of machine-specific process windows in thermoforming using the example of PCR materials, TAPPI Journal July 2025
ABSTRACT: In an industrial context, process windows for thermoplastics in thermoforming processes are still often determined through time-consuming trial-and-error approaches. This results in increased effort when commissioning new machines, implementing new technologies, or substituting sheet materials. One key reason is the lack of methods that allow for efficient, process-related assessment of material behavior and a quantitative definition of a “target state” of the heated sheet in relation to geometry and process conditions. In this study, we present the In-Situ Thermoforming Characterization (ITC) method as an application-oriented approach that enables format-independent evaluation of material behavior directly within the forming station of a thermoforming system. The method was successfully applied to a material substitution case, replacing conventional virgin polypropylene (PP) with post-consumer recyclate (PCR) — in this case, recycled PP (rPP) — in the production of a defined cup geometry. The results enabled the transfer of existing process knowledge from the virgin material to the recyclate, thereby accelerating material qualification. Based on the collected data, material behavior under process conditions could be mapped within the design space, making it possible to identify machine settings that deliver equivalent forming results in our test setup. Overall, the method shows strong potential for efficient and precise determination of machine-specific process windows.

Materials performance considerations in hydrothermal liquefaction conversion of biomass, TAPPI Journal June 2025
ABSTRACT: Hydrothermal liquefaction (HTL) is a promising thermochemical route developed to convert woody biomass and biowaste to biochemicals and bio-oils. However, the operating conditions are rather harsh to biorefinery structural metallic components. These conditions include alkaline catalysts such as potassium carbonate (K2CO3); hot, pressurized (sub-critical) water reaction; and medium and aggressive anions chlorine (Cl•) and hydrogen sulfide (H•) released from biomass feedstocks. Thus, selection of suitable structural alloys for biorefinery components involves striking a balance between mechanical properties, corrosion resistance, and cost. Alloys currently being considered for this application include ferritic-martensitic steels and austenitic stainless steels. From a corrosion perspective in hot pressurized water, the former typically exhibits higher stress corrosion cracking resistance, whereas the latter exhibits higher corrosion resistance. This study reviews cost-effective corrosion control strategies aimed at increasing the chromium (Cr) content for protective surface oxide formation, as screened by testing in simulated HTL alkaline water, to support materials selection and design. Corrosion control strategies include surface modification (increasing surface Cr content), alloying (increasing bulk Cr content), and stainless-steel type (ferritic vs. austenitic). Of the alloys considered (including those subjected to surface modification), ferritic stainless steels exhibit a promising balance between corrosion and stress corrosion cracking resistance, adding another family of candidate alloys for structural biorefinery component materials selection and design.

Effect of xylan on the mechanical performance of softwood kraft pulp 2D papers and 3D foams, TAPPI Journal March 2025
ABSTRACT: Pulp fibers are paramount in paper products and have lately seen emerging use in fiber foams. Xylan, an integral component in pulp fibers, is known to contribute to paper strength, but its effect on the strength of pulp fiber foams remains less explored. In this study, we investigate the role of xylan in both 2D handsheets and 3D foams. For a softwood kraft pulp, we enzymatically removed 1% from pulp fibers and added 3% xylan to them by adsorption, corresponding to approximately a decrease of a tenth and an increase of a third of the total xylan content. The mechanical properties of 2D fiber networks, i.e., handsheets, made using the xylan-enriched pulp improved, particularly regarding tensile strength and Young’s modulus; however, the decrease in mechanical properties of handsheets made from enzymatically- treated xylan-depleted pulp was more pronounced. In 3D networks • pulp fiber foams, much less fiber-fiber contacts formed, and thus the mechanical properties were not as much influenced by removal of xylan. Furthermore, the presence of the required surfactant on the fibers, acting as debonding agent, overshadows any positive effect xylan might have on fiber-fiber bonding. We propose that the improved mechanical properties for the sheets result from a combination of an increased number of fiber-fiber bonds and higher sheet density, while the deterioration in mechanical properties of handsheets comprising enzymatically-treated fibers is caused by the opposite effect.

Colloidal silica and its effects during formation of paper sheets in the presence of nanofibrillated cellulose, cationic starch, and cationic acrylamide copolymer, TAPPI Journal May 2025
ABSTRACT: This work considered effects of colloidal silica addition during laboratory preparation of paper sheets containing nanofibrillated cellulose (NFC) that had been pretreated with cationic starch. The emphasis was on process performance issues, including dewatering rates, fine particle retention, and the extent of fiber flocculation. In addition, micrographs were obtained to show what was happening to the NFC upon treatments with cationic starch and subsequent application of hydrodynamic shear. Contrasting results were obtained, depending on the charge density of the cationic starch. Pretreatment of the NFC with a high charge density cationic starch (degree of substitution 0.2) resulted in strong interactions with the colloidal silica, enhancing the dewatering rate and contributing to fine-particle retention. The medium charge cationic starch pretreatment led to effects suggesting a bridging mechanism of action, and subsequent colloidal silica had no significant effect on dewatering. Treatment of that system with a high level of colloidal silica (0.2%) resulted in lower retention. In general, the final colloidal silica treatments tended to decrease the level of flocculation in the suspensions, giving more uniform handsheets. Mechanisms, some of them related to the clustering and dispersion of cationic starch-treated NFC, were proposed to account for the observed effects.

Black liquor evaporator upgrades— life cycle cost analysis, TAPPI Journal March 2021
ABSTRACT: Black liquor evaporation is generally the most energy intensive unit operation in a pulp and paper manufacturing facility. The black liquor evaporators can represent a third or more of the total mill steam usage, followed by the paper machine and digester. Evaporator steam economy is defined as the unit mass of steam required to evaporate a unit mass of water from black liquor (i.e., lb/lb or kg/kg.) The economy is determined by the number of effects in an evaporator train and the system configuration. Older systems use four to six effects, most of which are the long tube vertical rising film type. Newer systems may be designed with seven or even eight effects using falling film and forced circulation crystallization technology for high product solids. The median age of all North American evaporator systems is 44 years. Roughly 25% of the current North American operating systems are 54 years or older. Older systems require more periodic maintenance and have a higher risk of unplanned downtime. Also, older systems have chronic issues with persistent liquor and vapor leaks, shell wall thinning, corrosion, and plugged tubes. Often these issues worsen to the point of requiring rebuild or replacement. When considering the age, technology, and lower efficiency of older systems, a major rebuild or new system may be warranted. The intent of this paper is to review the current state of black liquor evaporator systems in North America and present a basic method for determining whether a major rebuild or new installation is warrant-ed using total life cycle cost analysis (LCCA).

Impact and feasibility of a membrane pre-concentration step in kraft recovery, TAPPI Journal May 2021
ABSTRACT: Emerging robust membrane systems can perform the first section of black liquor (BL) concentration by separating clean water from the black liquor stream using only mechanical pressure. By doing so, they can reduce the steam and energy required for BL concentration. Because of the high osmotic pressure of strong BL, a membrane system would not replace evaporators but would operate in series, performing the first section of BL concentration. In this work, we use a multi-effect evaporator (MEE) model to quantify the steam and energy savings associated with installing membrane systems of different sizes. When maintaining a constant BL solids throughput, we find that a pulp mill could reduce steam usage in its evaporators by up to 65%. Alternatively, a membrane system could also serve to increase BL throughput of the recovery train. We find that a membrane system capable of concentrating BL to 25% could double the BL solids throughput of a mill’s evaporators at the same steam usage. We also demonstrate that installing a membrane system before an MEE would minimally affect key operating parameters such as steam pressures and BL solids concentrations in each effect. This indicates that installing a membrane pre-concentration system would be nonintrusive to a mill’s operations.

Temperature profile measurement applications of moving webs and roll structures with intelligent roll embedded sensor technology, TAPPI Journal November 2021
ABSTRACT: An intelligent roll for sheet and roll cover temperature profiles is a mechatronic system consisting of a roll in a web handling machine that is also used as a transducer for sensing cross-machine direction (CD) profiles. The embedded temperature sensor strips are mounted under or inside the roll cover, covering the full width of the roll’s cross-dimensional length. The sensor system offers new opportunities for online temperature measurement through exceptional sensitivity and resolution, without adding external measurement devices. The measurement is contacting, making it free from various disturbances affecting non-contacting temperature measurements, and it can show the roll cover’s internal temperatures. This helps create applications that have been impossible with traditional technology, with opportunities for process control and condition monitoring. An application used for process analysis services without adding a roll cover is made with “iRoll Portable Temperature” by mounting the sensor on the shell in a helical arrangement with special taping. The iRoll Temperature sensors are used for various purposes, depending on the application. The two main targets are the online temperature profile measurement of the moving web and the monitoring of the roll covers’ internal temperatures. The online sheet temperature profile has its main utilization in optimizing moisture profiles and drying processes. This enables the removal of speed and runnability bottlenecks by detecting inadequate drying capacity across the sheet CD width, the monitoring condition of the drying equipment, the optimization of drying energy consumption, the prevention of unnecessary over-drying, the optimization of the float drying of coating colors, and the detection of reasons for moisture profile errors. This paper describes this novel technology and its use cases in the paper, board, and tissue industry, but the application can be extended to pulp drying and industries outside pulp and paper, such as the converting and manufacture of plastic films.

Stiffness and strength properties of five paperboards and their moisture dependency, TAPPI Journal February 2020
ABSTRACT: Five commercial multiply folding boxboards made on the same paperboard machine have been analyzed. The paperboards were from the same product series but had different grammage (235, 255, 270, 315, 340 g/m2) and different bending stiffness. The paperboards are normally used to make packages, and because the bending stiffness and grammage varies, the performance of the packages will differ. Finite element simulations can be used to predict these differences, but for this to occur, the stiffness and strength properties need to be deter-mined. For efficient determination of the three-dimensional properties in the machine direction (MD), cross direction (CD), and Z direction (ZD), it is proposed that the paperboard should be characterized using in-plane tension, ZD-tension, shear strength profiles, and two-point bending. The proposed setups have been used to determine stiff-ness and strength properties at different relative humidity (20,% 50%, 70%, and 90% RH), and the mechanical proper-ties have been evaluated as a function of moisture ratio.There was a linear relation between mechanical properties and moisture ratio for each paperboard. When the data was normalized with respect to the standard climate (50% RH) and plotted as a function of moisture ratio, it was shown that the normalized mechanical properties for all paperboards coincided along one single line and could therefore be expressed as a linear function of moisture ratio and two constants.Consequently, it is possible to obtain the mechanical properties of a paperboard by knowing the structural properties for the preferred level of RH and the mechanical property for the standard climate (50% RH and 23°C).
